Hi, I'm trying to copy my profile to a new install on a different computer (win 7 box to win 8 box). In the past, this has worked smoothly without any issues (haven't had to do it for a few years).

I packaged my profile in winRAR and copied it over the network to the new box. Then when I tried to un-package it, I get 1,403 error messages stating (for example): C:\Users\bishwa\AppData\Roaming\Thunderbird\Profiles\Thunderbird.rar: Cannot create Thunderbird\Profiles\kvab3n9j.default\Mail\Local Folders\Archives.sbd\2008.mozmsgs\!~!UENERkVCMDkAAQACAAAAAAAAAAAAAAAAABgAAAAAAAAAtzIdrbNYbEyD2Ii4jsEC1sKAAAAQAAAAiX4V0vbwoEOHNtCONhiLYAEAAAAA%40netspace.net.au.wdseml

   Total path and file name length must not exceed 260 characters
   The system cannot find the path specified.

I'm running the latest version of Thunderbird.

So is this a fundamental flaw with the software design and how it plays with Windows nowadays? Is there a workaround/solution?

just delete anything mozmesgs, That is over a thousand files you have just so Windows search can find mail. A waste of space and a poor search to boot.
