When I try to print an e-mail from my sent folder it prints off in tiny print that I can barely read.

However when I print an e-mail from my inbox it prints in normal size font.

In what format are you sending your emails? If you send them as plain text, but receive emails as html, then Thunderbird allows you to set different fonts and font sizes for the two formats: I suggest that you check those settings. Also if you right-click on a message before printing you can select 'print preview' before proceeding; 'printer options' on the preview window lets you specify a minimum font size.
